Typical magnetic performarce for cast alnico magnet CHINESE Standard

The work always starts by simple observation (that's the fancy word for playing around with the stuff!). That's why it's so important to have some "hands on" experience with magnets. Have you taken two magnets and tried to push like poles together? How far away do you start to feel the repulsion? How does the force vary with the distance between them? When the magnets are moved off axis to each other (moving them to the side and not head on) what does it feel like? Could you describe it like trying to push two tennis balls together? When you flip one around, what changes? What about moving one around the other in a circle? Try these things! That's how you learn! Only when you play with (observe) them will you begin to understand how they work. This is the stuff great scientific pioneers did, like Faraday, Lenz, Gilbert, Henry and Fleming.

What we can find out this way, is some of the basics of magnetism, like:

the north pole of the magnet points to the geomagnetic north pole (a south magnetic pole) located in Canada above the Arctic Circle.

the force of attraction or repulsion varies inversely with the distance squared
the strength of a magnet varies at different locations on the magnet

As seen in the previous section, and copied below, the material the permanent magnet is made from has a significant effect on the overall strength of a magnet. The material will also determine how its flux is affected by temperature, and how easily the magnet can be demagnetized by opposing magnetic fields.

There are four classes of permanent magnet materials:
Neodymium Iron Boron (NdFeB or NIB)
Samarium Cobalt (SmCo)
Alnico
Ceramic or Ferrite

This table gives us some of the special characteristics of the four classes of magnets.

Br is the measure of its residual magnetic flux density in Gauss, which is the maximum flux the magnet is able to produce. ( 1Gauss is like 6.45 lines/sq in)
Hc is the measure of the coercive magnetic field strength in Oersted, or the point at which the magnet becomes demagnetized by an external field. ( 1Oersted is like 2.02 ampere turns/inch)
BHmax is a term of overall energy density. The higher the number, the more powerful the magnet.
Tcoef of Br is the temperature coefficient of Br in terms of % per degree Centigrade. This tells you how the magnetic flux changes with respect to temperature. 0.20 means that if the temperature increases by 100 degrees Centigrade, its magnetic flux will decrease by 20%!
Tmax is the maximum temperature the magnet should be operated at. After the temperature drops below this value, it will still behave as it did before it reached that temperature (it is recoverable).
Tcurie is the Curie temperature at which the magnet will become demagnetized. After the temperature drops below this value, it will not behave as it did before it reached that temperature. If the magnet is heated between Tmax and Tcurie, it will recover somewhat, but not fully (it is not recoverable).

Temperature

1. Make an alloy of iron, boron and neodymium. You will need about 0.014 pounds of boron and 0.369 pounds of neodymium for every pound of iron to make an alloy of Nd2Fe14B. This will have to be heated above 1538 degrees Centigrade to make it melt. The mixing of the materials with the iron is very important, just like thoroughly mixing the ingredients for a cake.

2. Grind the alloy into a powder. After the alloy has cooled, you will need to grind it or mill it into a very fine powder.

3. Compress the powder into a shape. Since the magnet will have a specific shape when you are done, you use a mold of that shape to make the magnet. For example, you may want a disk. Pour the powder into a mold that has a disk shape, but is also deeper than the thickness of the final part. Next, you will compress the powder with hundreds of pounds of pressure to compact the powder into a solid disk. Heat is often used to help fuse the particles together, and is called a sintered magnet. Sometimes a glue is used to help keep it all together, and is considered to be a bonded magnet. To achieve precise final dimensions, you may need to grind the part.

4. Coat the magnet. In order to improve the corrosion resistance of the magnet, the disk needs to be plated with a thin film of nickel. Sometimes a film of gold is used, or zinc, or an epoxy coating.. Nickel does not oxidize like iron, so it works great for magnets you will be touching.

5. Magnetize the magnet. All this time, the powder and the disk is not magnetized. It would be attracted to and stick to a magnet, but it would not be able to pick up a paper clip all by itself. So, it would be placed into a magnetizing fixture that has a coil of wire through which a very large pulse of current is passed for a very short period of time. The magnet has to be held in place so it doesn't shoot out and hit something or someone. It takes about a thousandth of a second to actually magnetize the magnet.

6. Pack and ship it. You now have a magnet for whatever you need. Engineers often require special shapes or specific magnetization configurations to make the product they are designing work properly. They talk with the magnet manufacturer and they determine how to best make the magnet that is needed. That's why there are so many different shapes and sizes of magnets in the catalogs.

What does the inside of a magnet look like?

That's a great question! I have a donut or ring magnet that broke when it was dropped. I tried to glue it together with superglue, but I didn't put all of the pieces together at the same time, and now I can not fit the last piece in. (A broken bar magnet is easy to stick together while the glue is drying. Ring magnets don't want to stay together. Can you figure out why? Look at the field diagrams in the gallery.) So, now you can see what the inside looks like in the picture. The outside has a white epoxy coating. The inside is a simple dark gray or medium gray color, depending on what material it is made of. This was a ferrite magnet, so it is a dark gray color. By the way, the brownish circle on the magnet near my fingers is a felt pad I used to help prevent the magnet from crashing into another one. It didn't help much, did it? If the magnet isn't painted or coated, the inside looks just like the outside.

Magnetization configurations

How the magnet is magnetized is as important as its shape. For example, a ring magnet can be magnetized where N is on the inside and S on the outside, or N is on one edge and S on the opposite edge, or N is on the top side and S on the bottom side, or multiple N and S poles all around the outside edge, etc. A big help in visualizing how a magnet may be magnetized is by using a magnetic viewing film. Obtain one of these viewing cards, and look at the magnets you have around your house. The white line marks the boundary between the N and S poles. Make a sketch of what each magnet looks like under the viewing film. You will be surprised by some.

2. We know that like poles repel each other and unlike poles attract each other.

Therefore:
The magnetic field created by the molten core of the earth must have a magnetic South pole near the geographic north pole in order to attract the "N" end of our bar magnet and compass needles. This pole near the geographic north pole is sometimes called the geomagnetic north pole.

Experiment

Try this out! Stick four NIB magnets together with a kite string between the middle two. (or, you can stick a bunch of small magnets together as shown in the photo on the right) Let it swing freely. It will eventually line up north to south. Label the end pointing north with a small sticker or by printing "N" onto it.

Now, take a compass. Bring it close to the NIB magnets. Which end will the compass point to? The end opposite the "N" which is the south magnetic pole. Pictured are a few different compasses available. There's the ball compass, which can be pinned to your shirt or jacket. Very handy for hiking in the woods. It is always up (like those eyeballs that stare at you as you roll it across a table). Then there is the lensatic compass with a wire and mirror for more precise direction determination. Today there is also GPS units that act as compasses pointing to the true north geographic pole. There are also electronic versions of compasses with an LCD readout, as found in cars, and available at Radio Shack. (here's how they work, how to build one, and here's a kit!)

Therefore the earth's south magnetic pole is located near the geographic north pole and is called the geomagnetic north pole. (However, we sometimes mistakenly call it the magnetic north pole because the north pole of our magnets point to it. Confusing, isn't it? Kind of like electron current flow and conventional current flow!)

Modern permanent magnets are made of special alloys that have been found through research to create increasingly better magnets. The most common families of magnet materials today are ones made out of Aluminum Nickel Cobalt (Alnicos), Strontium Iron (Ferrites, also known as Ceramics), Neodymium Iron Boron (Neo magnets, sometimes referred to as "super magnets"), and Samarium Cobalt. (The Samarium Cobalt and Neodymium Iron Boron families are collectively known as the Rare Earths.)

China Rare Earth Permanent Magnet Industry Report, 2009 2010 Business Editors

(AP) — DUBLIN (BUSINESS WIRE) May 28, 2010 Research and Markets (http://www.researchandmarkets.com/research/09c400/china_rare_ea th_p) has announced the addition of the "China Rare Earth Permanent Magnet Industry Report, 2009 2010" report to their offering.

From 2000 to 2008, the average annual growth rate of global rare earth permanent magnet market maintained 25% or so. The downstream demand for rare earth permanent magnet declined sharply in 2009 because of the financial crisis. Along with the economic recovery in 2010, the consumption of Nd Fe B has upturned quickly, increasing by more than 30% in Q1 of this year. Rare earth permanent magnet materials consist of Sm Co permanent magnet materials and Nd Fe B permanent magnet materials. Sm Co permanent magnet, which is of relatively high cost, is mainly applied to special fields like war industry and not more than 1000 tons of it is used in these fields annually; Nd Fe B permanent magnet is of higher performance price ratio and its application amount is several tens of times of that of Sm Co permanent magnet material.

A high working temperature makes Alnico especially well suited for sensitive automotive and aircraft sensor applications. Alnico is produced in many grades to fit the requirements of these applications, from Alnico 1 to Alnico 12, but the most popular grades are 2, 5 and 8. By comparison to newer materials, like ceramic, NdFeB and SmCo the coercivity of Alnico is low, so they have replaced Alnico where cost and/or greater resistance to demagnetization are valued more than a high temperature limit and temperature stability.

MAGNET SELECTION
Magnet selection for all applications must consider the entire magnetic circuit and the environment. Where Alnico is appropriate, magnet size can be minimized if it can be magnetizing after assembly into the magnetic circuit. If used independent of other circuit components, as in security applications, the effective length to diameter ratio (related to the permeance coefficient) must be great enough to cause the magnet to work above the knee in its second quadrant demagnetization curve. For critical applications, Alnico magnets may be calibrated to an established reference flux density value.

A by product of low coercivity is sensitivity to demagnetizing effects due to external magnetic fields, shock, and application temperatures. For critical applications, Alnico magnets can be temperature stabilized to minimize these effects

ALNICO PRODUCTION
Alnico magnet material is made by alloying aluminum, nickel and cobalt with iron. Some grades also contain copper and/or titanium. The alloying process is casting or sintering. These constituents, the process and the heat treatment needed to optimize magnetic properties produces hard (Rc45) and brittle parts that are best shaped or finished by abrasive grinding. Cast parts are generally under 70 pounds and may be used as is, but polar surfaces are usually ground flat and parallel. Sintering is confined to high volume parts in sizes under one cubic inch and an effective press length to diameter ratio under four.

MAGNETIZING
To minimize the volume of magnet material required by an application, the entire magnetic circuit must be considered. An optimized circuit design results in a circuit permeance coefficient that causes the magnet to operate above the knee of its demagnetization curve by a margin large enough to offset anticipated operating demagnetizing effects. Optimized steel components result in an effective magnetic length greater than the magnet itself, but this is only effective if the magnet can be magnetized after assembly into the circuit. The alternate is to design the magnet shape to produce a load line, on its own, that intersects the BH curve above its knee, so minimal flux is lost due to the self demagnetizing factor upon removal from the magnetizing fixture. In either case, a magnetizing force of 3.0 kOe must be applied to Alnico 5 magnets and 7.0 kOe for Alnico 8. When magnetized in a magnetic circuit, the magnetizing pulse must be wide enough to allow eddy currents in the steel to decay before dropping below these values.

Handling magnetized magnets may cause major problems for transport and assembly. They might cause injury due to dangerous forces, attract dirt or may hard to be kept in their assembly location.

Thus the easy handling of un magnetized magnets during transport and assembly often requires a magnetization of the fully assembled magnet system.

Possible reasons for the magnetization of magnet assemblies are:

Easier handling and packaging

Reduction of dirt attraction (e.g. iron dust)

Reduced risk of injury

In some magnet system the magnetic layout requires iron return paths for the stability of the magnets. This may be of high relevancy for AlNiCo or Cobalt alloys.

Better profitability in case of high quantities

Most of the permanent magnets are not magnetized directly after production. Sinter magnets for example are demagnetized completely due to the high sinter temperature. They have to be magnetized afterwards by application of a high external field.

Some plastic bonded magnets may be magnetized directly in the injection mold. However it often still is helpful to strengthen some weakly magnetized portions by application of a higher external field of an impulse magnetizer.

In order to create high magnetizing currents a bank of capacitors is charged up to high voltage. The slowly collected energy will then be discharged along a coil in a few milliseconds.

In normal cases the magnetizing current shape is a sine half wave. Magnet systems, which include conductive materials like iron, aluminum etc., may be shielded by eddy currents. These eddy currents firstly shield the magnet from the outer field and secondly might create an opposite field on the sharp end of a sine half wave. The opposite field might demagnetize the magnets again. In this case an exponentially damped pulse shape is appropriate.

While a sine half wave magnetizer will take a big part of the pulse energy back into the capacitors at the end of the pulse, the exponentially damped pulse shape will burn all the energy in the coils resistance.

This may cause heat problems. For this reason the optimum pulse shape and peak field must be well considered.

Higher voltages are required when:

The coil has a very high inductance (e.g. big magnet systems)

The magnetizing impulse shall be high frequency (short cycle times)

Low voltages are required when:

Eddy current cause problems (e.g. massive iron parts)

Insulations must be thin (e.g. sharp pole transitions)

The coil has a very low inductance (e.g. small multi pole systems)

About 200,000 tons of nickel containing stainless steel is used each year by the food processing industry in North America. It is used in a variety of food handling, storing, cooking, and serving equipment—from the beginning of the food collection process through to the end. Beverages such as milk, wine, beer, soft drinks and fruit juice are processed in stainless steel equipment. Stainless steel is also used in commercial cookers, pasteurizers, transfer bins, and other specialized equipment. Advantages include easy cleaning, good corrosion resistance, durability, economy, food flavor protection, and sanitary design. According to the U.S. Department of Commerce, 1992 shipments of all stainless steel totaled 1,514,222 tons.

Stainless steels come in several types depending on their microstructure. Austenitic stainless steels contain at least 6 percent nickel and austenite—carbon containing iron with a face centered cubic structure—and have good corrosion resistance and high ductility (the ability of the material to bend without breaking). Ferritic stainless steels (ferrite has a body centered cubic structure) have better resistance to stress corrosion than austenitic, but they are difficult to weld. Martensitic stainless steels contain iron having a needle like structure.

Duplex stainless steels, which generally contain equal amounts of ferrite and austenite, provide better resistance to pitting and crevice corrosion in most environments. They also have superior resistance to cracking due to chloride stress corrosion, and they are about twice as strong as the common austenitics. Therefore, duplex stainless steels are widely used in the chemical industry in refineries, gas processing plants, pulp and paper plants, and sea water piping installations.

Stainless steels are made of some of the basic elements found in the earth: iron ore, chromium, silicon, nickel, carbon, nitrogen, and manganese. Properties of the final alloy are tailored by varying the amounts of these elements. Nitrogen, for instance, improves tensile properties like ductility. It also improves corrosion resistance, which makes it valuable for use in duplex stainless steels.

The Manufacturing Process

The manufacture of stainless steel involves a series of processes. First, the steel is melted,

and then it is cast into solid form. After various forming steps, the steel is heat treated and then cleaned and polished to give it the desired finish. Next, it is packaged and sent to manufacturers, who weld and join the steel to produce the desired shapes.

Melting and casting

1. The raw materials are first melted together in an electric furnace. This step usually requires 8 to 12 hours of intense heat. When the melting is finished, the molten steel is cast into semi finished forms. These include blooms (rectangular shapes), billets (round or square shapes 1.5 inches or 3.8 centimeters in thickness), slabs, rods, and tube rounds.

Forming

2. Next, the semi finished steel goes through forming operations, beginning with hot rolling, in which the steel is heated and passed through huge rolls. Blooms and billets are formed into bar and wire, while slabs are formed into plate, strip, and sheet. Bars are available in all grades and come in rounds, squares, octagons, or hexagons 0.25 inch (.63 centimeter) in size. Wire is usually available up to 0.5 inch (1.27 centimeters) in diameter or size. Plate is more than 0.1875 inch (.47 centimeter) thick and over 10 inches (25.4 centimeters) wide. Strip is less than 0.185 inch (.47 centimeter) thick and less than 24 inches (61 centimeters) wide. Sheet is less than 0.1875 (.47 centimeter) thick and more than 24 (61 centimeters) wide.

Heat treatment

3. After the stainless steel is formed, most types must go through an annealing step. Annealing is a heat treatment in which the steel is heated and cooled under controlled conditions to relieve internal stresses and soften the metal. Some steels are heat treated for higher strength. However, such a heat treatment—also known as age hardening —requires careful control, for even small changes from the recommended temperature, time, or cooling rate can seriously affect the properties. Lower aging temperatures produce high strength with low fracture toughness, while higher temperature aging produces a lower strength, tougher material.

Though the heating rate to reach the aging temperature (900 to 1000 degrees Fahrenheit or 482 to 537 degrees Celsius) does not effect the properties, the cooling rate does. A post aging quenching (rapid cooling) treatment can increase the toughness without a significant loss in strength. One such process involves water quenching the material in a 35 degree Fahrenheit (1.6 degree Celsius) ice water bath for a minimum of two hours.

The type of heat treatment depends on the type of steel; in other words, whether it is austenitic, ferritic, or martensitic. Austenitic steels are heated to above 1900 degrees Fahrenheit (1037 degrees Celsius) for a time depending on the thickness. Water quenching is used for thick sections, whereas air cooling or air blasting is used for thin sections. If cooled too slowly, carbide precipitation can occur. This buildup can be eliminated by thermal stabilization. In this method, the steel is held for several hours at 1500 to 1600 degrees Fahrenheit (815 to 871 degrees Celsius). Cleaning part surfaces of contaminants before heat treatment is sometimes also necessary to achieve proper heat treatment.

Descaling

4. Annealing causes a scale or build up to form on the steel. The scale can be removed using several processes. One of the most common methods, pickling, uses a nitric hydrofluoric acid bath to descale the steel. In another method, electrocleaning, an electric current is applied to the surface using a cathode and phosphoric acid, and the scale is removed. The annealing and descaling steps occur at different stages depending on the type of steel being worked. Bar and wire, for instance, go through further forming steps (more hot rolling, forging, or extruding) after the initial hot rolling before being annealed and descaled. Sheet and strip, on the other hand, go through an initial annealing and descaling step immediately after hot rolling. After cold rolling (passing through rolls at a relatively low temperature), which produces a further reduction in thickness, sheet and strip are annealed and descaled again. A final cold rolling step then prepares the steel for final processing.

Cutting

5 Cutting operations are usually necessary to obtain the desired blank shape or size to trim the part to final size. Mechanical cutting is accomplished by a variety of methods, including straight shearing using guillotine knives, circle shearing using circular knives horizontally and vertically positioned, sawing using high speed steel blades, blanking, and nibbling. Blanking uses metal punches and dies to punch out the shape by shearing. Nibbling is a process of cutting by blanking out a series of overlapping holes and is ideally suited for irregular shapes.

Stainless steel can also be cut using flame cutting, which involves a flame fired torch using oxygen and propane in conjunction with iron powder. This method is clean and fast. Another cutting method is known as plasma jet cutting, in which an ionized gas column in conjunction with an electric arc through a small orifice makes the cut. The gas produces extremely high temperatures to melt the metal.

Finishing

6. Surface finish is an important specification for stainless steel products and is critical in applications where appearance is also important. Certain surface finishes also make stainless steel easier to clean, which is obviously important for sanitary applications. A smooth surface as obtained by polishing also provides better corrosion resistance. On the other hand, rough finishes are often required for lubrication applications, as well as to facilitate further manufacturing steps.
Surface finishes are the result of processes used in fabricating the various forms or are the result of further processing. There are a variety of methods used for finishing. A dull finish is produced by hot rolling, annealing, and descaling. A bright finish is obtained by first hot rolling and then cold rolling on polished rolls. A highly reflective finish is produced by cold rolling in combination with annealing in a controlled atmosphere furnace, by grinding with abrasives, or by buffing a finely ground surface. A mirror finish is produced by polishing with progressively finer abrasives, followed by extensive buffing. For grinding or polishing, grinding wheels or abrasive belts are normally used. Buffing uses cloth wheels in combination with cutting compounds containing very fine abrasive particles in bar or stick forms. Other finishing methods include tumbling, which forces

There are a variety of methods for joining stainless steel, with welding being the most common. Fusion and resistance welding are the two basic methods generally used with many variations for both. In fusion welding, heat is provided by an electric arc struck between an electrode and the metal to be welded. In resistance welding, bonding is the result of heat and pressure. Heat is produced by the resistance to the flow of electric current through the parts to be welded, and pressure is applied by the electrodes. After parts are welded together, they must be cleaned around the joined area.

Environmental legislation is also forcing the petrochemical and refinery industries to recycle secondary cooling water in closed systems rather than simply discharge it. Reuse results in cooling water with elevated levels of chloride, resulting in pitting corrosion problems. Duplex stainless steel tubing will play an increasingly important role in solving such industrial corrosion problems, since it costs less than other materials. Manufacturers are developing highly corrosion resistant steels in respond to this demand.

In the automotive industry, one steel manufacturer has estimated that stainless steel usage per vehicle will increase from 55 to 66 pounds (25 to 30 kilograms) to more than 100 pounds (45 kilograms) by the turn of the century. New applications include metallic substrates for catalytic converters, air bag components, composite bumpers, fuel line and other fuel system parts compatible with alternate fuels, brake lines, and long life exhaust systems.

With improvements in process technology, superaustenitic stainless steels (with nitrogen contents up to 0.5 percent) are being developed. These steels are used in pulp mill bleach plants, sea water and phosphoric acid handling systems, scrubbers, offshore platforms, and other highly corrosive applications. A number of manufacturers have begun marketing such materials in sheet, plate, and other forms. Other new compositions are being developed: ferritic iron base alloys containing 8 and 12 percent Cr for magnetic applications, and austenitic stainless with extra low sulfur content for parts used in the manufacture of semiconductors and pharmaceuticals.

Research will continue to develop improved and unique materials. For instance, Japanese researchers have recently developed several. One is a corrosion resistant stainless steel that displays the shape memory effect. This type of material returns to its original shape upon heating after being plastically deformed. Potential applications include assembly components (pipe fittings, clips, fasteners, clamps), temperature sensing (circuit breakers and fire alarms), and springs. An improved martensitic stainless steel has also been developed for precision miniature and instrument rolling contact bearings, which has reduced vibration levels, improved life expectancy, and better surface finish compared to conventional materials.
